Cross-Disciplinary Innovation: How CAELESTIS Brings Together Aeronautics, Supercomputing, and Cybersecurity
The CAELESTIS project is showing how powerful collaboration across disciplines can reshape the future of aviation. By bringing together experts in aeronautics, supercomputing, additive manufacturing, cybersecurity, and communications from eight EU member states, CAELESTIS is uilding a next-generation simulation ecosystem. This system has the potential to cut fuel use and CO₂ emissions by more than 30%, setting a new benchmark for sustainable aviation.
At its core, CAELESTIS brings together an extraordinary mix of expertise. Eleven partners from Austria, Cyprus, Finland, France, the Netherlands, Spain, and Sweden are working side by side. Among them are industry leaders like ESI Group, one of the world’s leading virtual prototyping firms, alongside research institutions and technology companies specialising in various aspects of the aviation value chain.
What makes the project unique is its shift away from the fragmented simulations and costly physical prototypes that have long defined aircraft development. Instead, CAELESTIS is creating a living digital ecosystem, one that evolves with the industry. This integrated approach connects design, manufacturing, and quality assurance through advanced probabilistic modelling and predictive analytics, opening the door to faster innovation and greener skies.
Supercomputing as the Technological Backbone
The supercomputing dimension of CAELESTIS is built around the use of High-Performance Computing (HPC) infrastructures capable of executing massive calculations and simulations across realistic timescales. At the core of this computational framework lies COMPSs (COMP superscalar), a powerful parallel programming model developed by the Barcelona Supercomputing Center. COMPSs enables engineers to define complex tasks as independent units of work, automatically scheduling and executing them in parallel while optimising resource utilisation and minimising execution time.
The scale of CAELESTIS’s computational power is remarkable. For instance, optimising the aerodynamics of a single turbine blade might involve over 10,000 computational fluid dynamics (CFD) runs. This computational power enables the reduction of design-test cycles from months to days, fundamentally accelerating the innovation process.
Cybersecurity: Safeguarding a Digital Ecosystem
Given the interconnected nature of the CAELESTIS simulation ecosystem, robust cybersecurity measures are essential to protect sensitive industrial data. The project’s cybersecurity framework combines proactive risk management with advanced technologies such as Cognitive Digital Twins (CDTs) and predictive analytics, allowing potential threats to be identified and mitigated before they can impact operations. This ensures safe and reliable deployment across the aviation value chain.
Recent validation studies have demonstrated the effectiveness of these cybersecurity approaches, with comprehensive pilots showing a 35% faster response to threats, 28% higher detection accuracy, and substantial improvements in stakeholder trust levels. Such measures are particularly critical as the CAELESTIS ecosystem scales and integrates with existing industry systems from major manufacturers such as Airbus and Safran.
Additive Manufacturing and Smart Production Integration
The cross-disciplinary approach also extends to additive manufacturing and smart production strategies, where CAELESTIS is implementing real-time defect detection using sensors and inline quality checks. This integration reduces waste by identifying flawed components early in the production process, such as detecting microcracks in composite materials during layup operations. For example, machine learning algorithms identify optimal support structures to prevent warping during 3D printing, while real-time sensors during the printing process validate predictions and adjust parameters such as laser power accordingly.
GKN Aerospace, one of the consortium partners, has been manufacturing composite vanes via automated tape laying (ATL) and exploring one-shot processes (co-bonding) aimed at reducing processing time and manufacturing requirements. The company plans to compare simulations with real manufacturing data and physical tests, demonstrating the practical application of the cross-disciplinary approach in industrial settings.
The Future
This project’s impact will extend beyond immediate technical achievements. It’s creating more and better jobs, accelerating digitalisation, while generating inclusive growth that contributes to the European Green Deal and a Europe fit for the digital age. CAELESTIS’ ISE (Interoperable Simulation Ecosystem) could expand to maintenance operations, predicting part replacements, and even supersonic transport applications. This expansion demonstrates how the foundational cross-disciplinary approach established by CAELESTIS can be scaled and adapted to address broader challenges within the aviation industry and beyond.
The CAELESTIS project thus represents more than a technological advancement; it exemplifies how bringing together varied disciplines under one integrated vision can revolutionise an entire industry, setting new standards for sustainable and digitalised aeronautics in Europe while providing a replicable model for addressing complex global challenges through collaborative innovation.
